Well, I've finally gotten some time to start this thread going. I am swapping out my suzuki axles for toyota axles, rebuilding them and reinofrcing them as well. I am also going with rear disk brakes, toyoa high steer with an FJ80 steering box. I'll be adding a rear traction bar as well and running toyota drive lines with rock rat adapters.

Started with the rear axle. Here's all the parts that will go into the rear axle

Here's the drive line I will use for the rear axle. It's a front CV drive line from a first gen toyota pickup. As well as the rockrat adapter.

The hardware I received with my adapters was a bit long. Not sure if that is the norm or if I got the wrong hardware. Not a big deal though. I'll just cut the ends of the bolts off.

Here we are setting the drive line angle with teh angle finder. Since it's a CV shaft the pinion will point at the tcase.

I am running monte carlo calipers in the rear. There's a small tab that needs to be ground off on about 50% of the calipers. Its no big deal

We called it quits at this point as it was well over 100° and we had worked Friday evening, all day sat and all morning sunday. Made some pretty good progress. Had to do a lot of running around on Sat to get misc parts that I missed and some toyota only parts as well. All and all not a bad weeked and a good start on the proect.

Future plans are a truss for the rear axle and a new rear traction bar. Still trying to figure out what PS setup to go with up front...

Who did you get the rear axle housing from? I take it you had to get custom rear axle shafts as well.

The rear axle housing is an 83 toyota housing with the pumpkin shifted over to line up with the tcase. Sky mfg did the mod. It uses a shortened toyota pickup shaft and a t100/tundra shaft.

My buddy, 4RNRRick onm pirate, is already in talks to sale the plates. It makes the axle swap pretty easy. That was my main concern with the swap.

I order a PSC pump today as well.

I just ordered up some low profile magnetic drain plugs for my toyota axles and Chris at Trail Gear mentioned that will fit the tranny as well. I am going to order a few more for the tranny and tcase.

Here's the part numbers if anyone is interested:

I had considered that but the amount of work involved and the time it takes for that extra inch or so of clearance just wasn't appealing at this time. Perhaps once I get it all done I will go back and do that. Right now I just want to get it going again and then start thinking about the next mods. I know a lot of people just do everything all at once but I don't have the time or money so I like to take baby steps.

Well, the local toyota dealer got my parts in today so I can finish up rebuilding the front axle tonight. I'll try to get some more pics posted soon.

After the front axle is rebuilt I will start on the new shock mounts, rear axle truss, new steering setup and figure out what I want to do for the brake system.

Well we did some junkyard research today looking for an interchangable Brake master cylinder from the stock 7/8" Bore Samuri Disc/Drum setup to something that has 4 Wheel Disc Brakes, 1" Bore, Metric Fittings, Low level switch and was a bolt-on to the Sami Brake Booster. So what we litteral did was just start walking the wrecking yard looking for cars with rear discs and then lifting the hoods and comparing the master cylinders. Well after tons of lifted hood and on teh second one we pulled to test fit and measure - we found it! Its from a 93' Mazda 929, 3.0L V6, 4 wheel disk brakes with ABS & a 1" bore MC. Plus we got it for $20!

Now before people say to just use the Firebird Master, Its not a direct bolt-in (its close - you have to hog out the mounting holes a touch), doesn't have a low level switch and it has SAE fittings. We wanted to try to find something better before we settled for just what other people have done. Everything about this bolts-on... but you do have to adjust the plunger in the booster - but thats easy.

Here is what the plunger looks like from the stock sami booster. To remove this from the booster, it just pulls right out.

You then unscrew the end of it and trim off 1/4".

Screw it back on and set it to 2 3/8" long.

Then for a test fit you can double check that to the MC which should be 2 3/4" long from the mounting surface of the Master Cylinder which is what the oringal dimension was with the Sami MC - but I just forgot to take a picture of it.....

BTW that black box in the lower left hand corner of the picture, that is plumbed inline with the front brake line is just a electric line lock, which is not required for the swap.

I went to the junk yard and dug around. I found a MC out of a 93 3.0 Mazda 929 that bolted up but had a 1" bore and the car came stock with 4 wheel disc brakes...

dropped my stock toyota drive lines off at the drive line shop today to get the shortened and rebuilt. I am having the shaft made out of 2.5" schedule 40 pipe. Should get the tomorrow.

This is just my thinking here but you are doing good by making your d-shaft where it will not break by using the heavy pipe, but the next time you hit you d-shaft hard enough to break it, it will move to the next weak link which is the alluminum on the t-case and or gears. I would rather replace a d-shaft than a case and/or gears.

Any thoughts on this?

Sorry had to say it. I have a friend of mine running square shafts front and back and has landed hard on them a few times, never broken anything. Could be luck who knows. I am sure if they were going to break something it would have gone on these impacts though. Most shaft breakage I have seen has been from twisting not landing, so this to me is a logical move on his part.

I have BENT a 3/16 wall DOM rear driveline under my Toyota causing the u-joint cap to fail and I did no other damage to the vehicle (diff or T-case). But thats in a Toyota. I really don't think its an issue because your not really suppose to be bouncing from one rock to the next ON YOUR DRIVELINES. (and not expect to damage something) But the heavy duty drivlines really excell for rock rash and you can stop worrying about your drivline getting close to rocks. The stock stuff is just way to thin IMO to even thing about reusing!!

Well got a bit more work done. It was a long week at work. Worked until 8 just about everyday and then had to work Sat and Sun as well. Oh well. So here's where I'm at...

Rick and I cut out the old cross member that supported the tcase and the trans and fabbed up an 'S' shape support bar out of some flat bar. We added a support to it as well just in case. With the slip yoke at the tcase I have plenty of room for flex.

Got the front drive line mounted. I had the drive lines rebuilt using 2.5" schedule 40 pipe.

I had to redrill the rear third member flange for 10mm bolts as it was currently setup for 8mm bolts.

While I was working I made four spacers for my radiator as it was sitting awefully close to the fan.

Finally we took it for a test drive. Mind you it was front wheel drive only without power steering. Only issue was the rear caliper rubbing on the inside of the wheels. We ground down the caliper just enough to clear the wheel and the rest looked good.

Tomorrow I'll be dropping the rear drive line off to get the 10mm flange installed in place of the 8mm flange. Then I should be good to go for a real test drive.

I still don't have power steering as PSC didn't ship my bracket. I ordered it Tuesday and as of Friday it still hasn't shipped. I called Friday and they promised it ship it that day but it didn't go out... Hopefully I get it soon so I can get the steering finished up.

Great work! One question - did you sleeve the bolt holes you drilled into the frame, too, or just go with the plate setup?

I just plated both sides. I did not sleeve the holes. But the plates are welded top bottm front and back.

Great info about the brake M/C. I will have to write that down.
Please post up how the brakes work once the Zuk is streetable again.
I have the same set up, With the GM rear disk on Toy axles and my brake pedtal sucks.
Build looks great.

When you going to come up and run Naches with me?

I will definetely keep you informed on how the brakes turn out. I got the rear drive line fixed today so I should be able to test drive it tonight! Can't wait.

I'd love to come up and run Naches with you man! I just need to make sure I have all the bugs worked out before hand.

I got my PS hooked up today. Boy does it make a huge difference.
I'm using a FJ80 steering box, PSC pump and bracket, & Toyota IFS res. I added a cooler while I was setting it all up.

Why didnt you jus go with a pto shaft up front. I went with a triangulated 1/4wall design and it has worked killer for over a year now. Coolest part is that where the 2 shafts are together (all but about 6 inches) it is 1/2 inch thick. That thing has been thru some serious crap too.

Zuk looks killer.

Couple of questions.

A.) How did you decide where to mount the box.

B.) Do you plan on jumping this thing or something. I thrash on mine. Like 6000 rpm shifts with the front end slamming down trying to bite anything it can for traction. And the last concern i had was the knuckle ball tearing off. Im not knocking the idea, i jus personally think welding on a knuckle would actually weaken it. Not help it. Thats jus my opinion tho.

Glad to see you did it right and changed bearings and such. And went the right way with the crossover steering. So many people cut corners in the steering.

C.) How well does the traction bar setup work. Ive thought of going that route. Looks like its pretty close to parallel with the ground.

Once again, the zuk looks killer.

Huh? If your talking about linking it, then he choose to keep the TT YJ conversion because its already there and is working good for him.

I located it as far forward as possible so the tie rod would not hit the sector shaft when teh suspension was comparessed. This also positioned the box in a good spot for the 4 mounting bolt which made fabrication easier since we didn't have to cut off the stock radiator mount.

We built the axle to last! Toyota's are notorious to bend right where the housing has been machined to accept the knuckle ball. The toyota housings are made out of formed sheetmetal so they really need to be beefed up. you should see the my axle build that is under my Toyota.

I was talking about the driveshaft. I went with a triangle desing pto shaft that is 1/4 thick, per tube. When you put the slider tube in side of the big tube you have a 1/2 inch thick driveshaft that only cost 70 bucks. And you can get 3 driveshafts from a 10' piece

Im not doubting you, BUT ive attempted to destroy my axle with no luck. Ive got 2 spare tubes but never even imagined bending that. Ill keep that in mind on my next build. Im still afraid that putting heat on that knuckle from welding would actually weaken it. But i guess yall have proven that theory wrong.

How well does that traction bar work?

Traction bar works great. At least it did on the suzuki axles. I broke three rear drivelines after I dropped in the 1.6l do to axle wrap. After adding the tract bar I had no issues what so ever. To be honest I have not really tried it out since we did the swap. I am still trying to finish up a few odds and ends before I take her out. I suspect it will work just as well as before though. Same basic set up just modified the placement.

Looks great man!! Really clean. You might rethink the Lock-Rite in the rear. I hated mine, unlocking during turns, and making so much noise. I went with a spool in the rear and put the Lock-Rite in the front. My 2cents.

I might be putting my rear tru trac in the front and welding the rear. This way I am 4 locked and ready with no increase to budget. FYI I cannot feel my tru trac engage or disengage even when I power it out on the turns but it works well off road.

I've got a lockrite in the front and rear. I had a lockrite in my sammy and it was also noisy and engaged/disengaged at weird times. I got used to it for the most part. I'll see how the toyota axle does with it though. So far it seems better than the sammy lockrite.

quick question for ya, i went to Napa auto and ordered the MC for the mazda 929, but it has the 7/8" bore not the 1", will that work better for me in terms of installing it?

if it's a 7/8 inch bore that probably won't give you any more stopping power that the 7/8 inch bore of the sami MC.
